NGC - Gilera 106 SS Project

Well the only Guzzi content is this was a cheap bike for $300 as-is - It is I believe a 1968 Gilera 106SS as sold by Sears



turns over but two flat tires, bent swing arm, shock and seat frame plus a bent up front fender and oh the tank is rusted out to boot.

Shock upside down?







I have stripped it all down and sourced the few missing parts I need, foot pegs, replaced the shift lever, a better gas tank, replaced the damaged axles and chain adjusters, used swing arm and center stand new chrome rims and tires / tubs from Amazon via Vietnam (cheap!) Sourced gaskets, seals and engine case bearings, new cables, repo seat cover and muffler, control cables, rebuilt carb, rubber parts etc... Even found repro Sears tank emblems.

I rebuilt the wheels, stripped and repainted the spokes. new wheel bearings, new brake shoes,





All the sheet metal and frame now off to the powder coaters



Engine stripped down, cleaned, needs all new bearings (Quality Bearings OnLine), piston and cylinder Ok, valves good, needs clutch discs,

Clutch basked rusted to the ouput shaft, home made puller and a LOT of heat to free it, a lot of rust to clean off



Had all the fasteners replated, the engine all disassembled



Replacement gas tank repainted, original candy red paint found under the rotten knee pads



Badly bent up seat frame



Straightened up and powder coated awaiting the new cover

Spent a couple days getting the hammer tone silver paint off the engine cases and side case covers, will powder coat them silver hammer tone



Just at the beginning, much to do.....

I received my new seat cover today from valtermotousa on Ebay, a new cover manufactured by the original supplier in Italy, a real nice seat cover for $79.00



The seat frame was straightened and powder coated flat black,



Simple to stretch it over the frame and bend the stainless steel tabs over the frame rails. the cover came with a new strap. just had to punch a couple holes and fit new washers and nuts



I am pretty happy with the cover, it fits great and is a big improvement over the original torn seat with missing fastening tabs





I tore down the original shock,



they have decent damping, the reservoirs are sealed so I won't try and open them up, I don't want to spend much on this bike so I am going to just clear powder coat the chrome bits,



Blasted up all the parts, powder coated the parts I could,



spray paint the bodies



DIY Eastwood Powder coat setup is my got to paint system



I etched the bare steel parts prior to painting



Getting the engine cases and covers ready for silver hammer-tone powder coat

I wiped down the engine cases / covers with acetone and a clean cotton rag. Then masked in the cylinder opening with high heat masking tape from Eastwood, fitted silicone plugs into the holes and fitted old bolts into the threaded openings, then hung the engine from the overhead crane.



I got a hold of silver hammer tone powder on Ebay and sprayed the powder on with my Eastwood electrostatic powder gun



I can just get the motor into my old wall oven, I made a shallow stand to keep the cases level in the oven

about to be placed into the oven for twenty minutes at 400 degrees F



After cooling down I refitted the head studs and dropped the cylinder and head on and replaced the painted case bolts with new fasteners







The paint on the shocks cured so I could reassemble them with a new set of rubber bushings



I made up a fork tube puller to get the fork tubes back through the clamps

This is a bike I would not have looked at had it not been cheap and that it was sold in a local Sears store close to where I grew up.

I got my engine bearing order today from 'Quality Bearings on Line' in the UK, from date of order to being delivered on my door step just six days!!!!

This is the third time I have used this online service and every time they have been great. In the summer they helped me find all the bearings I needed for a Guzzi 500 GTV (1948), they even called me a couple times to confirm the special crank shaft bearing I needed and sent pictures to be sure it was what I needed, amazing service. :thumb:
For this project I was able to read the stampings on the bearings that came out of the engine, most are just common bearings but the two
crank shaft bearings were a little bit special and by searching for SKF using the original numbers my choices came up immediately.

If you can't find what you need just email them and they will help you out.

I forgot to order a common little bearing for the cam shaft and went to the local bearing supplier, what a joke, the counter man couldn't find it ( a common 6000) then said he had to order one in and would have to have the seals pooped out, then said it would take a couple days, no wonder the On-Line shops are thriving. :thewife: :thewife:

I did a little bit of chrome like powder today on the kick starter and the clutch actuation lever, not very chrome like but looks good enough



I have a budget of $1500 all-in for this bike and am getting close but still need to chrome the header pipe and handlebars.

My home made engine case suport stand



A piece of 5/8" plywod, four lengths of 6mm threaded rod, four lengths of thick wall small tube to slide over the threaded rod (stiffens the threaded rod), some nuts and washers

Its real simple to make and reuse for different case patterns



The threded rod is fastened to the plywood with a 6mm nut on each side of the plywood, then the hollow tube slides over the rod, a shorter section of hollow tube with about 3/4" sticking out and secured with one more nut, the engine case just sits loose on the vertical posts

An interesting design anomoly with the Gileras is the tranmission input and output shafts / gears can be installed either way around, they share the same bearing sized but of course only one orientation is correct, I got it right the second time when I checked my dissasembly pictures :thewife:



I have a Sears owners manual which includes parts diagrams but no real description of engine tear down or reassembly, I took lots of pictures but when the two cases are split inevitably parts fly apart and it takes some trial end error to get it properly back together, after several fiddles the gear selector / shift drum works smoothly, a unique shift mechamism that I have not seen before.

The selector ratchet is quite similar to the Guzzi V700  4 speed!.

Good picture Dave. Goes to show there are few original ideas, only evolved concepts. I think the Gilera motor design dates from the late 1950’s.

The powder coat order was picked up this week, 16 pieces in total, two silver fenders and the rest carbon black

Started with installing the triple clamps. loose ball bearings like to wander...







forks reassembled with new seal kits, fork shrouds and headlight bucket, wheels installed, bars placed



test fitted the tank and seat



I found these funky red Gilera grips on Italian Ebay



I also found an original fuel line kit in Italy



center stand and brake pedal fitted, Guzzino has the original CEV rear brake light switch to fit into the frame lug, switch ordered



Looking like a bike again, so much better in the stock Sears style candy red tank than the yellow tin pieces that were on the bike.



Waiting for delivery of an oversize piston kit, seals, headlight trim ring and new front and rear sprockets

Ha, I don't think so, your work is excellent! there is an endless number of skills to be learnt in this restoration hobby and being able to take inspiration from your fine work, Charlie's, Chuck, Joe, Les and so many others just helps build up the skills, each project is hopefully a little bit better than the last.

I had the Gilera fenders powder coated in 'Clear Anodized Aluminum' finish hoping the thickness of the powder coat may fill all the tiny rust pits that had formed in the exterior of the steel, not to be. The industrial strength blast equipment of the shop revealed a lot more pitting than what I had exposed with the mild vapour blast I can carry out. At least the powder coat process gave a durable finish to the inside of the fenders and formed a very solid base as a primer, I wet sanded the outer powder finish down which resulted in filling most of the pits.

My local NAPA paint supplier sold me a 2K epoxy fill primer in an aerosol can and some two component spot putty filler for a couple of the big divots. Pricey primer but it flows very nice and dries very quickly





Hung the fenders and gave them two coats of filler primer, then some spot filler followed by two more coats of filler primer.



What I liked about the Tiger Drylac powder coat finish is it has no metallic in the silver just like the original finish (from what I could tell)

All the base / clear silvers NAPA could mix for me had some metallic in the finish. The paint specialist was super helpful, he shot a card with the two part epoxy primer then sprayed an aerosol chrome finish which is NOT very chrome like at all then a matte clear, the look is very similar to what I am after, tomorrow I will apply the finish coats.

These are the finishing products, turns out the paint specialist worked in a local Honda dealership as a young man and is still very much into vintage Honda's, he went above and beyond to help get the finish I am after  :bow:

The rattle can base / clear worked Ok on the front fender, I give it a 8 out of 10,



Top clear is a semi gloss finish to dull down the rattle can 'chrome' , the camera image makes the fender look much brighter than it is



The rear fender needs a do over, I got the clear to 'wet' and it bled the base coat, silvers tend to discolour or run a bit if the clear attacks the base, it looks like crap so its back to sanding it down and respraying it.

I didn't like the look of the paint finish on the fenders so I wet sanded off the clear top coat and base coat, re-shot the fenders with two part epoxy filler primer and wet sanded them down again.

I used POR-15 Top Coat silver spray paint, if this is anything like the POR 15 black frame paint its very tough.

The finished rear fender



I got a new rear sprocket from Italy, installed the powder coated tool box, tail light / plate bracket and fitted a new CEV tail light and made up a new rear sub harness



I fitted some LUCAS reflectors to the front and back, using some extra V7 Sport rear signal light brackets

A new CEV headlight rim arrived today, the original is an Aprilia hooded rim but I could not track a new one down, this 130mm trim ring needed a bit of filing to the inside to it over the headlight bucket flange





The original wiring diagram shows no reference to a keyed switch, there were only two wires connected, a simple interruption to the coil + lead, I will wire it up the same.



The handlebar switch is an Aprilia not a CEV and in all dimensions it is larger, the center lien spacing of the machine mounting screws is wider and even the toggle switch component is bigger. I have four CEV #169 switches all of which are slightly different from one another. The original Aprilia rocker switch pin is broken from the plastic base, I mixed up two part epoxy and repaired the base then soldered the new wire harness I made up to the switch.



I got a new rear brake light switch from Guzzino, its similar to the original but mounts differently so I made up a simple angle bracket from stainless steel

The key switch shown looks like a common lawn and garden equipment switch. Both my Gravely and Lawn-Boy have a switch that looks the same, but they have a spring-loaded "start" position.

The key switch shown looks like a common lawn and garden equipment switch. Both my Gravely and Lawn-Boy have a switch that looks the same, but they have a spring-loaded "start" position.

The switch in the headlight bucket has a sprung start position and then two other positions, this a no battery magneto system with a lighting coil and an ignition coil on the Stator plate, brake light fed from the ignition coil, horn from either coil and lights from light coil. There is a high voltage 6V coil with a high tension lead to the spark plug. Maybe the key switch was added by a previous owner? I need to search some photos on line for the Sears 106 to see if the headlight bucket switch was stock.

I checked on line for photos of a Sears / Gilera 106, looks like the key switch in the headlight bucket was added by a previous owner, I am going to keep it as the bucket has been drilled for the switch and the bucket has been powder coated.

I got a new white rubber headlight gasket from Ebay, the old one had deteriorated to nothing. the headlight lens is an original Aprilia glass



When I pulled the rubber gasket off and separated the glass from the reflector large chunks of the shiny reflector peeled off. As soon as I hit the reflector with the vapour blaster the finish flew off, a spiderweb of rust was beneath the finish. I shot both sides of the reflector with rattle can chrome.





Not as bright as the original finish but it will do. Should last another 50 years now.

The postman delivered a set of gaskets and oil seals on Friday and I got the engine bottom end back together and in the frame this week, it took about 6 weeks to get the parts from Italy, not too bad considering how long I am typically waiting on post from Europe.





Just waiting on an oversize piston and front sprocket to come from Italy. I could not find a oversize piston for the 106 cc variant (the common in Italy 98cc is too small) so I have to go with the massive 124cc standard size piston  :laugh:, same engine just a bigger bore, there is plenty of meat on the cylinder liner for the overbore.

A little progress on the Sears Gilera 106 SS - fitted a new chain,



clutch cable and installed the rotor and terminated the wire harness.



The rear brake light switch was bothering me so I pulled off the home made bracket I had fitted and turned up a pair of aluminum bushings to fit the stamped steel frame bracket,  shortened the stop switch plunger and used the original position to install the switch. I need to clean up the routing of the wires and get the rubber boot to fit better but its closer to hoe it 'should' look.



Now if that oversize piston would just find its way from Italy I could finish this off.

I found another period advertisement on the web for the Sears 106 SS, claims 60 mph!  perhaps down a long steep hill, strong tail wind a skinny teenager riding it! the claim that the 124 (same motor, larger bore) can hit 70 mph is a dream.

It took months to track down and I had to buy several 'partial' pistons kits off Ebay to pull together a complete piston and set of rings from a Gilera 124 then have the cylinder bored out to suit but the machine shop finished the job on the weekend. I will have to file the oil ring to fit the new bore, it was off a larger o/s piston kit but this should be the last task to getting the 106 SS (124 SS ??) done



And I recently found a very hard to find repro tank top decal for the 106 SS on Ebay, will be a nice touch to have the unique to Sears decal on the little Gilera

Filed the oversize oil ring to fit the new cylinder and installed the new oversize (124cc) piston, gaskets, set the valves, torqued it all down



Installed the rebuilt carb and fuel line kit I got from Italy



\i replated the original header and found a new muffler stamped 'Gilera' on Italian Ebay





Just need to set the points and place the new tank decal on and it will be ready to fire up!



Its been a fun little project, I kinda got to like this little bike as I worked on it, would have never paid attention to one had this not fallen into my lap, glad I have it now

What a fantastic transformation Jim, the original silk purse from a sow's ear.  It is now a thing of beauty.

I would say it would be a wonderful little "around town" bike, with a bit of performance coupled to light weight.

I love seeing your work and see a phoenix arise from the ashes. :thumb: :grin:
