Exhaust header pipe with some surgery ?

broken crossover.  IIRC it was largely on the first bikes imported.

Another one for the record books, damn.  I've  been dreading this happening on every trip we take on the 14 custom. Currently 20,000 miles on the original crossover.
 I think I may see if a welder friend can reinforce it before the next trip coming up. Perhaps a wrap around gusset would do the trick.  I noticed GT has a replacement available and what's interesting is that there is no clamp on the slip joint/ cross pipe. I would imagine it would leak slightly without one but it would reduce stress on the welds without them being clamped rigid.

OK , looking at the photo, either that's a miserably cold weld, or is it just the strap welds holding this joint together?

Replace it with the GuzziTech crossover.  Over 40 thousand on mine and no leaks or problems and they are guaranteed not to break ever.

They are currently out of stock.  I dropped it off at a my local welder who has been laying bead for many years.  Hopefully he can do something with it........

I'm glad this was posted as I have a summer tour planned and this issue has been haunting me for a while.  Anyway, I hauled the exhaust off the old girl tonight only to find mine had already begun to fail.     Off to the welder tomorrow to see what he thinks. Bike looks cool with no pipes!

I love it when people call you Back.. A local welder I have used in the past made short work of repairing my headers.  He's a really talented fabricator/ welder mostly on heavy equipment but will take on most anything.  Best of all he is courteous enough to return your calls whether or not if he has time for you. Great guy. I called his shop at 7 am this morning and he was rained out of welding outside and said to bring them over. I did ,and by coffee break he called me back and said they were all set. 

   He said the problem with the original welds is that they were "undercut"  . He explained that too much heat was used and the weld penetrated the tubing too deep and undercut the weld.  He removed the gussets on the cracked side , re welded it up and replaced the gussets. He said one popped right off and was already broken.  The other unbroken side he left the gussets on and welded underneath them.. He said the tubing is really thin and used a mig on it's lowest setting.  This would have left me stranded roadside for sure so I'mm glad to have it fixed.  Here's a few pics of the repairs.

Back up and running today.  Picked up the pipe this morning, good weld to match the other side which has already been done.  Ended up with a free tee shirt from the machine shop.  (He has gotten quite a bit of my business lately restoring a 50 plus year old Honda.)
