Finished up the Cali Stone Project - w/pics

Meanwhile, 4 months later back at the ranch I finally wrap up work on the Stone project I purchased back in November.  Back then I knew the bike was a kind of mess and an odd bird.  It was a 2003 Stone with a hydro engine, recall done, dual plate clutch, but with 2002 bubble engine paint and 2002 paint scheme.  I felt good, maybe too good, about the internals which made me think the rest of the work would be cake.  I didn’t know just how much of a mess it was otherwise until I got into it.  The fellow I purchased it from was a nice guy who inherited the bike from his father but it had a very great amount of neglect.  Had straight pipes, forward controls, and Mud Dauber nests all over the bike and even on the inside of the turn signal housing, paint was the black tank, grey stripe but it had suffered many scrapes, marks, and long days in the Sun.  It was a running project but had been horribly neglected and nothing seemed right on it, at least in comparison to the 4 other Calis I’d owned.  I drove it about 4 miles before the whole thing scared me, I bought it anyhow  :boozing:, brought it home, and parked it up to start work.  A lot of the stuff is just standard stuff guys have done in the past.  Thank you greatly to this board and especially Ralph Glorioso as I’d have been ridiculously hard pressed to complete the project without all the help I’ve gotten here.  Giant thanks too to Mike who made some fantastic and trick peg plate lowers/mounts for me.  I’m not very intuitive mechanically, at least nearly as much Glorioso, Croucher, and others on here.  I probably “only” have about 8-10  :boozing: different threads here seeking advice on different portions I was working upon then.   And almost always I got that advice so thanks everyone.  There are still a few minor things to wrap up like a new brake pedal, better routing for the brake lines and the throttle lines (ran them in front of the fork  :violent1: and only realized after the fact).  A few other small items but mostly done.  It looks absolutely gorgeous.  From 10 feet away  :grin:  Up close you’ll still see the engine bubble paint, corrosion on small parts, etc. that maybe I’ll eventually address. 

Mechanical changes
- Added another Brembo rotor and caliper up front and added new 15mm master cylinder and new tacky red  :thumb: brake lines.  Also then installed new pads all around. 
- Breather ball was stuck and whole system totally gummed up with nasty bits of corrosion and junk.  I flushed the whole frame breather system and I replaced the ball and all rubber lines which all were some degree of dry rot.  I also replaced air filter and cleaned airbox which had the aforementioned Daubers inside. 
- Replaced all fuel lines which also had a lot of dry rotting and even leaks.
- After removing the dry rotted tires, I steel brushed the interior of the rims as they were covered with a lot of corrosion
- After cleaning up rims I then converted both to tubeless, mounted and balanced the new tires on them myself. 
- While rims were off I serviced and modified the rear cush drive.
- Installed Hyperpro progressive springs in the front forks and new oil.
- Replaced both steering bearings top and bottom as both were in shabby shape and front end not steering correctly.
- Replaced all fluids, strapping down the oil filter, and installing a new pan seal.
- Replaced spark plugs and head temp sensor.
- Rear turn signal stalks were both dry rotted and breaking.  Replaced the whole rear setup with much better condition OEM models I sourced inadvertently from John Croucher  :bow: While replacing I also installed all LED bulbs in the OEM rear brake and turn signals.  I also did something to reinforce the rear turn signal stalks but it’s been so long ago I forgot what I did!  :grin:
- Replaced both front turn signals with LED units.
- Replaced front headlight bulb with LED.
- Replaced all dash bulbs with LED
- Took apart ODO and replaced interior bulbs that were out.  I also replaced these with LED units but a little concerned about the heat there.  Guess we’ll see. 
- New battery installed.
- New rear mirrors installed (old ones were cracked and corroded.
- Original steering damper was shot and I can’t honestly say I’ve ever really felt like I needed one so I merely removed it and didn’t replace.

Cosmetic surgery.
The tank, side covers, and fenders were in rough shape.  Initially, I was only going to paint the tank and the side covers but as I got into it, having the tank and side covers looking new and the fenders still kinda old didn’t jive.  And too, when I finally took a look under both fenders they were covered in corrosion/surface rust. 
I stripped all parts, sanded appropriately, prepped, and painted with Duplicolor perfect Match Cardinal Red for Louisville  :afro: and Medium Metallic Silver on fenders and side covers.  I had to do the tank twice because my first effort failed at installing vinyl pin striping.  I eventually decided just to tape off and just paint the pin stripes.  Covered it all in that amazingly awesome, incredibly toxic 2k clear. 
And that’s about all I can think of right now but I’ve probably forgotten some things. 
Only have about 15 miles on the finished project and it might all start flying apart anytime knowing my work  :smiley: but in those 15 miles it is performing vastly better than when I got it and now more in line with the Calis I previously owned.

BP, very nice looking Stone. I don’t recall ever seeing one with a Red tank, or this color scheme for that matter. Nice.
I’ve copied your list of necessary upgrades and maintenance. It will serve as a must do list for my wife’s 04 Touring Stone and my 03 EV. Hard to believe these bikes are approaching 20 old.

Thanks, guys.  And yes, SC, I thought about going in many different color directions with it - I love the 2002 white tank scheme and almost decided to do that - but eventually I went with the red and grey/silver because I had not seen another like it.  Initially, I even had a whole solid black with gold eagles and trim worked out as well, but again, I saw where someone had done that already and while it is/was nice, just wanted to do my own thing and glad I did.

Could not agree more with your good with less comment.  One of the things that has always attracted me to the Stones/Jackals (to date I’ve had 2 Stone Touring models, a Jackal, and a Special) is there is something about them that almost remind me of 1940/50’s bikes.  Very simple looking, classic.  And yes, I personally think that breather system probably plays a big part.  With this one I can’t say for sure what I did among all the changes to make such a difference but the bike fired up and idled so immediately and perfectly after all my work that I actually wondered at first if something was wrong  :grin: :smiley:

What a great looking bike.  I could never paint like that.

Until this bike, I had never painted or done work on anything except plastics.  It was a huge learning curve.  I must have watched a zillion YouTube videos, tutorials, and a guy there with account called Paint Society (https://youtu.be/syXl6fvlXTQ), a helpful pro who shows you how to use rattle cans - if you must - to get as pro look as possible.  My initial plan was to use compressor and gun; yet, from research I decided it would be just too difficult to do with a pancake compressor and I didn’t want to plunk down the money for a large compressor that I’d basically use once or twice a year at most.  Doing with cans is A LOT of work and by that I mean a lot of time, energy, and sometimes frustration if you want a nice final product.  This one got stripped by paint wheel, then sanded repeatedly, then etch primed, then primed with three coats, sanded again, 3 coats of top, sanded, a dust coat on top of that, then three coats of 2k clear.  It’s the nasty 2k clear that makes all the difference.  I’ve tried other clears and in my estimation they just don’t compare.  And yes, I used a pro mask for the whole operation.  The 2k is very toxic.  On my first finish with the tank - before the decal mishap that entailed me doing the whole tank over again  :violent1:, I actually sanded and buffed out the clear coat to remove the orange peel aspect.  I regretted it and so when I botched the paint while doing the vinyl decals, I wasn’t THAT upset about it  :grin:.  Maybe some mild cursing was all.  Second time around I decided to leave the clear alone as there is something about the orange peel finish that I sort of like.  I think it kind of has a retro feel to it.

 Wow! Nicely done! You have a beautiful bike. I hope you get years of riding satisfaction from it. Just looking at it in the garage will be pleasing also.

The Jackal was my intro to Guzzi's all those years ago. With no frame of reference for the brand, my imagination had a clean slate and I immediately thought I saw this lurking underneath:

I'm sorry man. I will gladly edit it out, but you went and doubled up on the image! You've done great job. I believe we are the tip of the spear showing love to the foundation of this platform. Gets me all verklempt.

I like the eagles on the fenders, and how clean the seat rear fender are, even though you've got pillion capabilities.  :bow:

Very nice work, Brian. It goes to show, a person can do a very nice paint job using "rattle cans" , and a good quality fuel proof clear coat on top like you did. Its all about the prep work, and you obviously took your time and worked out all the details.  I have always loved the 98-2004 California bikes, and the simple,clean lines of the Jackal, like you have demonstrated, are some of the best.   :thumb:
  These bikes are solid, and IMHO, a great "bang for the buck" in how much motorcycle you get.
I am currently taking my time , sorting a 98 EV, and having alot of fun doing it.

Nice work on your bike Brian.  I like the shiny paint on the Stone vs the flat colors they tried around then.  That 2K paint looks like the way to go.  I grabbed some to use on my car rims this spring.  I see you need to use a real respirator when you spray it.

I did a lot of the same to a 2001 Jackal I purchased about 4 years ago.  I never expected to bond with the bike like I have.  Love that thing.
