Thanks to all offering help and advice. I have a u haul reserved for this Thursday with a ramp so no problem getting it home.
Not sure if I want to tear into the trans or just get one from Pinwall on ebay, they have a few. I don't have lots of time with my job.

While we're talking about this, what is the difference between the old and new small block 5 speeds? Are they interchangeable? I'm assuming not, but I don't know..

Chuck, I have seen a photo of the pre-selector fork and it looks quite different from the one that could jam, and the 2nd incarnation of it which looked the same and was not supposed to jam (but still could ::) ::). Rest looked pretty similar.

take 15 minutes and pull swingarm and rear drive off if possible - U joint and rear drive are weak links. I would be surprised if it is a tranny issue. email me if you need parts....I may have what you need.

I could see the u-joint failing to where it could pull off the splines explaining why the bike did re-engage for a few moments. I remember thinking I was feeling some vibration but thought it may have been the rough road or the type of tires on the bike.
I should know some time this Friday.

Well, I got home with the bike in a U Haul.
I went out a couple hours ago and tore into it.
Pulled the swingarm out and everything looked perfect. Turned the output by hand and can hear the grinding.
Now I have the trans out on the ground and you can hear noises in there. I need to run out and get a snap ring pliers and a deep 36mm socket.

I would be comparing parts cost and time versus Pinwall used units. Especially if a newer version fits and is better.

The nut holding on the gear was about 80% unscrewed. You can see the tab to keep it from coming loose was not peened in enough.

Boy was I wrong. I'm digging into mine next week and not looking forward to that nut. It's about 100 nm pressure on that bugger, but w/o that tab securing it...

Looks like it's trashed the shaft too. Bummer. 2nd had gearbox and go through it prior to install I'd say. Or buy the bike with the torched crank and just swap motors.

It;s too early and this is probably way stupid, but since the tranny is toast anyway and you have it apart could you take the whole assy to a local shop and just have them weld the gear on the shaft? I mean - whaddya got to lose? The worst that would happen is it would cook the bearing and the tranny would be toast..
Smarter minds than me will tell me why this is dumb I am sure..

There should be a demand for the small block engine by the Dufuses, er I mean fine maintenance technician owners, who didn't check their oil until the light came on, bet there are several in the market for one.
