1999 EV Handlebar Question.......

OK guy's, this is a new one on me. My 99 EV has 150,000+ miles on her and I noticed yesterday after spending the day Sunday in the Mts. that the end of the handlebar UNDER the throttle assy. moves! The switch also moves. (or should I say rotates) only about a 16th of an inch. Has anyone ever seen this?? Is it something that I never noticed before or is it time to replace the bars???

If you're saying the end several inches of the bar are floppy, then yes, you've got the classic 'limp wristbit'.  You'll need to replace the bar and clamps.  If it hasn't spread too far the throttle and switchpod should still be good.  You want to catch it before it gets into the trees.  It gets ugly when that happens.

More seriously (and more likely, since there's no such thing as limp wristbit), it's probably the throttle side gear getting loose on the bar.  You can put a wrap or two of black tape at the clamp point and tighten it up.  Remember that the throttle barrel needs to rotate freely.

Next, some of those bars had a hole indexed for a pin on the switchgear clamp to keep the throttle and switches from rotating around the bar.  Yours might have broken loose.  Take the throttle side off and have a peek.

Are you sure it's the handlebar and not the RH switch?

Consider reattaching the right hand throttle and switch assembly.  There is a pin in the assembly that mounts in a hole in the handle bar.  Partially unscrew the assembly and then rotate until it's pinned.

If the right hand handlebar switch rotates far enough it can also interfere with the front brake lever.  Don't ask me how I know this.

did you check if switch assembly needed to be pegged to the bars?

Re read and make sure the switch/ throttle assy. has not come lose. If you have the large bars that neck down to the small control area as pictured and like my '04 EVT, check the weld. Can't say as I've heard of the weld breaking, but there could be a first time.

Just discovered that was the problem with my EV.  Why are there aluminum inserts? 

Mine were cracked and split but now tapped and screwed on.

This aluminum thing got me wondering. I think your talking about the 7/8" control section of the 30mm bars if I'm reading this right.

Well, I checked my '04 mini apes. Unless the aluminum has become magnetic duo to being attached to steel, they are steel. My stone 30mm bars, I had to drill them for the '04 heated grips. They drilled like steel and the chips came out like steel, not aluminum.

So is your bar cracked or the throttle assy. loose?

I've got the same problem with the aluminum thing, but I couldn't remember clearly.  I'm pretty sure my ends are steel, too.  They appear to be welded  into the fat part and I don't know how that would happen with aluminum and steel.

I can only figure they did this: 1) it was easy to assemble and just plug the built control inserts into the bars, or 2) the inserts dampen vibrations.

Just to clarify,, the 99 mod. Bar is all 22 mm steel tube and alu ends.
